I'll quote fecrails here but you should do it the described way. It's basically the same just that you'll be using .hgt files instead of .img files but the process remains the same. You will also have to download QGIS: http://www.qgis.org/en/site/ and register Hack's 3DTrains forum in order to access the additional tutorial.
I have two BIL files that join across the middle of a row of tiles. If I don't allow partial tile generation in ReDem I end up with an empty row of tiles. With allowing partial tile generation I can get either the north half of this row of tiles to render or the south half to render depending on which BIL file I use for tile generation. Is there a way to join the two BIL files to avoid this gap? I use QGIS to process the 15'x15', 1/9 arcs downloads from USGS using Hacks instructions.

Problem Solved! !*brav*!

I spent quite awhile tinkering with QGIS today and figured out how to merge .img files into a single .bil file to use in ReDem.

1. Start QGIS and select Raster > Miscellaneous > Merge
2. The Merge window will open
3. Check the "Choose input directory instead of files" box.
4. Select the folder where the .img files you want to merge are located for the input files.
5. Select the output file and from the file type drop down menu be sure to select .bil file type and name the output file.
6. Click OK to merge the files.

Then follow Hack's instructions to extract projection to generate the missing .blw file

Forgot to mention that you will also need ReDem: http://www.zugware.com/site/products/redem/6-try-redem There's plenty of threads here on how to use it so just go through them and try to follow them step by step.

When I made the NERW route I used google earth to pick spot of country and wrote down the longitude and latitude. Put everything in the game and no dem would show up. What I ended up learning is the google earth lat and lon are local to you not the earth. My longitude (or maybe lat, been 4 years now) had to be changed to a negative value. Other wise the data I entered was actually in Europe somewhere not in Pittsburg PA. Everything you say makes me wonder if this is not your problem also. If I am not mistaken Marc of 3D Trains (Hack) is the one who straightened me out.

Longitude (how far East or West you are) is negative in decimal values for the western hemisphere.

Latitude (North and South) is negative in decimal values for the southern hemisphere.

So for example, the latitude & longitude for Pittsburgh is: 40.3968, -80.0260
